Has anyone already opened up the light end of the petzl duo to extracate the cable and see where the cable joins the light? If so, I'd appreciate any advice/pictures that you may have...

I have opened the 'light end' as you put it to replace the bulb with an LED version. It's a bastard to get off unless you dip the light in very warm (no not boiling) water. This then makes the bezel flexible enough to turn. Big thanks to Chris Lank for that tip.

I am having some problems with mine I am sending it back to Petzl  for them to take a look at it . I love this light . its served me very well for over  2 years now ,its had to work very hard, but now its getting stroppy it flickers and sometimes will not go up and down the light settings or just stays on dim . I think it might be a problem in the connections someware but I have not tec knowlage other then I have checked the bulbs and take the top part off for cleaning .
Its a lovely bit of kit really enjoy using it its the best light I have ever used .

Interesting Fi, both Patrick W (CPC) and Myself are having problems with ours too.
Have noticed the light output isnt as bright as it was for both of us, and mine seems to eat batteries quicker...(I changed for some new rechargables no improvement)
My battery box packed in about a year ago, the cable from the box was corroded and blackened, no power was getting through to the headset...
Have since, like christian installed a new battery box/cable and it works again.....but not like it used too...
We both use the 14 led variety...is it 14...can never remember..
Let us know what petzl suggest, im glad someones sent one back...

I have opened up the inside of the light and I can confidently say that it is not advisable.

Once the bezel is off, and you have removed all bulbs, you have to use a scalpel or a drill bit to cut away at the plastic blobs (these are the obvious columns of melted plastic which hold the face down) This takes a bit of patience, don't be tempted to just remove a few of them, they all need to go.

Once these have been removed you can get into the rather flimsy insides of the light. The parts in here resemble something you would expect to find inside a kinder egg, not a caving light.

The part i'm sure you are interested in (as i was) is where the wire comes into the headset. I was expecting to find some sort of grommet which holds the wire in place and waterproofs the headset. This is not the case!

The wire is just VERY firmly wedged into the hole and will only budge with a liberal application of boiling water and quite a lot of force.

If you want to replace the battery box my advice is to cut the cable off close to the existing box and connect an new one with a suitable plug or permanent connection. If you try to jimmy in a new cable into this headset you are likely to end up with an unusable light

I can confirm what beardedboy has written! Reassembling is not easy even without adding the new wire. The duo is definitely not designed for that!

Have fun with your new battery box!

Before any replies I had it all opened up and fitted - a little fiddly but I've reconstructed it no problems! It took care but I managed to disect the cable out without any big problems, if you're careful you can take each metal spring out in turn and then it's simple to slide the wires out and replace the new ones. I'm truly amazed at how fragile and dodgy it all looks inside - I don't believe there isn't a far better way to achieve the same result! The light works nicely now (unlike before, although I'll still be sticking with my shiny new scurion) now it's time to find it a new home where it will be appreciated, probably on one of our club helmets. Wolfgang - thank you very much for the box, it's worked brilliantly. I'm going to take apart my old one soon to see what went wrong.

I should have taken some photos of inside the lamp head really. Maybe I'll take it apart again to show people what they're using and unnerve them. Kinder egg is definitely the right word.
